Four failures that start in the machine

If any of these sound familiar, the fix is usually process control, not a new supplier.

Thin flanges that curl after clamping

A 3 mm wall on a 200 mm housing looks fine in the vise. Unclamp it and the flange lifts 0.15 mm. The part is scrap and the assembly shims no longer close. Soft jaws and a sequenced cut plan remove most of this risk before the first chip is cut.

Ra 1.6 μm called out where Ra 3.2 μm would do

A polished finish adds cost and cycle time. Buffing can also round a sealing edge and change the fit. We flag over-specified finishes during DFM review so you pay for the surface the joint actually needs.

Tapped holes that drift out of position

On a 6082 plate with 60 M4 holes, a single setup error shifts the pattern 0.08 mm. The mating board will not drop in. Probing every hole on the machine catches the drift while the part is still clamped.

Anodizing that changes the fit

Hardcoat builds 25–50 μm per surface. A Ø10 H7 bore becomes Ø9.95 and the pin no longer slides. We machine to pre-plate dimensions and note the coating allowance on the drawing before anodizing runs.

6082-T6 cuts clean and holds tolerance. The work is deciding where to hold it and how much to take.

Setup and workholding

Fixture the part, not the vise

6082-T6 is a medium-strength alloy with good machinability. It cuts freely at 600–1,200 m/min surface speed, so cycle time is rarely the problem. Distortion is. A long extrusion or a thin plate moves when the clamps release, and the last 0.05 mm comes off a part that is no longer straight.

We plan the operation sequence around that. Roughing leaves 0.3–0.5 mm on critical faces, then a stress-relief pause, then finishing on soft jaws or a vacuum plate. For parts over 500 mm we use the Ø400 mm rotary table and finish in one continuous pass instead of repositioning.

Tolerance and finish

What 6082 can actually hold

On a rigid part with stable geometry, ±0.005 mm is repeatable across a production run. On a 4,000 mm extrusion with a 2 mm wall, it is not. Thermal growth alone moves a part that long by more than the tolerance over a 5 °C shop swing. We tell you which category your part falls into before quoting.

As-machined 6082 lands around Ra 1.6–3.2 μm. Where a seal or a sliding fit needs better, we take it to Ra 0.8–1.6 μm with a finishing pass and a change of insert geometry. Below Ra 0.2–0.8 μm means a separate operation, and we will say so.

Questions engineers send us about 6082

Is 6082 the right choice over 6061?

6082-T6 runs about 20 percent stronger than 6061-T6 in yield and holds up better in structural frames and brackets. It also machines slightly cleaner.

Choose 6061 when you need deep anodized colour consistency or the part is mostly cosmetic. Choose 7075 when the load is high and cost is secondary. 6082 sits in the middle and covers most industrial parts.

What is the smallest feature you can cut in 6082?

A 0.5 mm end mill is practical for slots and pockets, but depth is limited to roughly two times the diameter. Deeper pockets need a larger tool or a different geometry.

Threads down to M1.6 are cut with a tap or milled. Below that, thread strength in aluminium gets marginal and we will suggest an insert instead.

How does 6082 behave after anodizing?

Clear and colour anodizing build 5–15 μm per surface and change the dimension by that amount. Hardcoat builds 25–50 μm and is much harder to control on edges.

Tell us the coating on the drawing and we machine to the pre-plate size. If a bore is a press fit, the allowance matters more than the finish callout.

Can you machine one prototype before I commit to a run?

Yes. There is no minimum order quantity, from a single prototype to runs over 10,000 parts.

Prototypes are usually cut from the same 6082-T6 stock as production, so the material behaviour matches. Process adjustments made on the prototype carry into the production plan.

What do you need to quote a 6082 part?

A 2D drawing with tolerances and a 3D model if you have one. Note the critical dimensions, the finish and any coating.

If a feature is unclear, an engineer asks before quoting rather than assuming. That is why the quote takes up to 12 hours instead of 2.

How do you handle thin walls and long parts?

Parts over 500 mm go on the larger travels, up to 4,000 × 400 × 150 mm. Thin walls are roughed with light passes and finished after a pause so internal stress releases.

Below 1 mm wall thickness on a long part, expect to trade some tolerance. We will tell you the realistic range before you place the order.

What surface finishes are available on 6082?

As-machined is Ra 1.6–3.2 μm. A finishing pass reaches Ra 0.8–1.6 μm, and Ra 0.2–0.8 μm is available where specified.

Beyond machining: clear, colour, hardcoat and conductive anodizing, electroless nickel, zinc, silver and gold plating, powder coating, black oxide, bead blasting, tumbling, brushing and polishing. Laser marking goes down to 1.5 mm character height.
